What I wondered about is if the Klixon switch itself may have just a slight amount of wear that prevents the switch cover from fitting tightly. Next time I am at the airport, I am going to try a new cover on a different switch to test that theory."

Still have not test fit on another switch so, not sure if wear is the problem yet.

Tim -- do you what the person used as an example to make the switch? I have a defective switch I could send them to test the fit on.

you guys are ingenious....i put in an AOA and my switch does not match, Markies idea seems like i'll change mine so it will look original..

I have an 89J, and from reading the Shapeways website, these are the later model E-T-A switches, so I ordered two: one to "experiment" on and one for installing. For labeling, did you make one single long label "STROBE LITE- PUSH ON- STROBE LITE? Width of the label the same as switch? Did you paint the switch after sanding? Flat or glossy?
